1. Error Overview
The E4 Error Code is an interlock safety fault indicating that the system does not detect the electrode cassette (cartridge) as fully inserted into the station. Position detection relies on a red Allen-Bradley Guardmaster Sipha coded sensor mounted inside the station paired with a magnet attached to the cassette.
2. Symptom Checklist
Control Panel Display: Active E4 Error Code stopping system operation.
Status LED Status: LED #4 on the interlock module/controller remains RED when the cassette is loaded.
Physical Clearance: Visible misalignment or a gap wider than expected between the sensor and the cassette magnet.
3. Potential Root Causes
Hardware/Wiring Fault: Defective Guardmaster Sipha sensor, loose wiring connection, or missing input signal to the controller.
Physical Misalignment: The sensor position has shifted down or sideways out of the magnet's detection zone.
Excessive Air Gap: The clearance distance between the magnet and sensor exceeds the operational threshold (>1.5 mm target, >6.0 mm maximum).
Missing Magnet: Magnet missing, loose, or improperly installed on the cassette.
4. Step-by-Step Resolution
Step 1: Test Sensor and Signal Functionality
Remove the electrode cassette (or remove the magnet from the cassette).
Hold the magnet directly in front of the red Guardmaster Sipha sensor inside the station.
Observe LED #4:
LED #4 turns GREEN: The sensor, wiring, and input are fully functional. The issue is purely physical alignment or gap distance. Proceed to Step 2.
LED #4 stays RED / OFF: The sensor has failed, or there is an open circuit/incorrect wiring input. Check wire terminal connections. If wiring is intact, replace the sensor.
Step 2: Adjust Sensor Alignment
Remove the electrode cartridge from the station.
Loosen the two mounting screws on the red sensor block (indicated by green arrows in maintenance documentation).
Shift the sensor block upward to align it properly with the cassette path.
Tighten the mounting screws securely.
Step 3: Set and Verify Air Gap
Reinsert the electrode cartridge into the station.
Check the air gap distance between the red sensor block and the cassette magnet:
Target Gap: Adjust to 1.5 mm for optimal performance.
Maximum Limit: Ensure the gap does not exceed 6.0 mm.
Verify that LED #4 illuminates GREEN when the cassette is locked in position and the E4 code clears from the panel.
